when I was making my husband an appliqued wall hanging, I had to have him check out some colors (he is so picky) but he knew I was making it and did not want to see it until it was done. That helped a lot! I didn't work on it in front of him and he had no clue what the pattern was.

LUCK. If he is anything like my husband I cannot keep a surprise, he ferrits it out everytime. I don't even try anymore. Sounds like you have a plan so now all you need to do is impliment it. Good Luck.
