I bought a fusible cover for just that thing, after you're all done with the embroidery you iron this over it on the back side, it's super soft.

There is a product called Cloud Cover that you iron to the back after you embroider. I order it from Thread Art.

Yes, you can embroider on onesies. I wrote a tute how to do it here.
