for my big board i used a layer of cotton batting followed by a layer of insul brite then another layer of cotton batting then covered it up in canvas

I have redone my big board. I left what I already had on it, then added insulbrite and covered with duck cloth. I is just the right cushiness and looks much better then before.

Ironing board cover
 

When I was young 60 years ago, we always covered the ironing board with old sheeting. Still do. Fold to size and I use strips of sheeting to pin on one side, stretch to the other and pin to keep it on the board. So what if a little hangs down doesn't get in the way or hurt anything. You can unpin, throw it in the wash and pin it back on again.

I like to use old army blankets for the padding for my ironing board but they are hard to find these days.

Ok I have a unique board. It is the size of the big boards and I screwed it onto my reg ironing board. I went ti ikea and bought a wire type shelf, the kind the sell for the garage or laundry room. I put down 2 layers of new but extreamly washed terry towles followed by 2 layers of warm and natural and covered in wool suiting that had been washed. Pulled them extreamly tight and they work like a dream. The steam goes right through like a normal ironing board would.

I agree you may need more cushion I would use cotton couple layers of cotton batting use basting spray to fuse together . or
I have use a piece of old cotton blanket.
I found a piece of decorator fabric closely woven made a good ironing surface.
I'm sure you will enjoy your larger ironing surface.

I used concrete board on top of plywood so the wood won't warp. Then layers of warm and natural 100% cotton and ironing board fabric.

I use anything cotton, no polyester. I hate the foam bonded covers because you cannot wash them. I have kept layers of cotton batting, folded sheets that were worn out (cut to shape)etc on my board, and I make my own cotton covers because I want to launder them. If they get a build up of starch or slight scorch, it can stain other clothes or fabric if you mist them (which I always do), so my covers get laundered and rotated frequently. My total padding is about 1/2 inch.:)

btw, notice how thin the batting is. very important.
