This may sound silly, but are you sure you have the same thread in the bobbin as you have on top. Mine did something like that once and I found that I was in a hurry and had picked up the wrongly bobbin and had cotton thread on top and poly. in the bobbin. I was about ready to pull my hair out by the time I found out my mistake.

Let me think, I'm new at this darning foot, Janome machine.. I had to push down feed dog, install darning foot, pull thread up my thread would shred when I put sparkling embroidery thread. It didn't like that.. Went to regular thread was OK then, yours is different question I think! Not sure I can help, but glad you brought it up so I can learn also..

Use a top stitch needle (bigger eye) and match it to the thread. You want 50 or 40 weight thread, but Coats and Clark is not known to be the best. If you change the needle and still have trouble with a test spool of Aurifil thread, then come back and we will trouble shoot further.

With the Pfaffs there is a half-way down position for the presser foot. As you lower the presser foot lever, apply a slight pressure towards the back of the machine and you should feel it slip into position about half way down. This engages the tension disks so proper tension is applied to your thread as it goes through the machine. Hope this helps your problem. In my experience, no amount of changing needles or thread will help unless the tension disks are engaged.
