I haven't made a huge motif, but I toyed with the idea of a traditional Hawaiian quilt. The motif is the same size as the ground cloth and are often king size or larger.

The key to largeish applique longivity is it still needs to be stitched down to the background, even if fused. Just a few washes and you would see why, the batting and backing will shift under the motif.
