K-roll, are you making sure each square is coming out 4.5 ? I found that my problem squares were not the 5” ones trimmed down after sewing , but the strip sets! I had to make sure to use a scant 1/4 inch or they were turning out shorter than my HSTs. I redid at least 6. Grr.
