I'd bet you your quilting will take care of that worry. Don't worry over it.

Straight seams are just fine, the diagonal are used to reduce bulk, just remember to press the seams open. Good luck.

I always do straight seams for borders, works fine for me? I am mitered incapable!

I think it's up to you. I use straight seams in my borders because I think they actually show less than diagonal seams, and, once it's quilted, probably won't show anyway.

Lady Jane,I do make some quilt borders with straight seams with no problems.But I haven't made a border that wide, When I am close to running out of fabric I sometimes make or have extra blocks to go in each corner.Maybe that will help.

Small corner stone pinwheels or just different coloured block.

So your borders between the pinwheel corners are more than 45 inches? If so, how about adding another pinwheel (or other block) in the center? I also like asymmetrical settings to solve that problem with some of the quilt blocks continuing into the border. If you can, post a picture and you will get lots of suggestions.
