wow...you guys are terrific...beautiful quilts and well done...I try to do Bonnie Hunter mystery every year...I seldom finish as a queen but usually a throw quilt. I find this is great practice for this kind of sewing. Bonnie forces you to do small blocks and match points. Read her quilting tips on her blog...she also has videos that are very helpful and she covers the detail questions that no one else seems to...she really gives lots of info on how to cut and sew these difficult blocks...I am half way there advanced but not yet expert...lol

Whether you cut & sew to size or over size & cut down, remember that the diagonal seam needs to be precisely down the center of the patch at a 45 degree angle. The seam needs to start and end exactly in the center of the corners. You can't just measure the patch for the right size square and call it good.
I also agree that a different block with larger patches would be a great way to perfect your technique!

What ruler are you using to square up the HST? Check to be sure the 45 degree line going through the center diagonally is on the seam line. Then you measure out the block and cut the extra fabric.

If you look closely at the picture, the square to the left of the quarter is slightly larger than the quarter's square...I think this so often comes down to the accuracy with seam allowance. I deal with it myself. You'd swear you sewed the seam accurately but the non-match proves otherwise. Maybe stop periodically and check your individual squares before you sew them into rows. I'll bet you that you find one or two that are a tiny bit off and they are your villains when it's time to put the rows together.
