I took a class at our local dealer and the teacher said that when this happens to bring the spool back and get a replacement. She did say that it needs to be a full spool though - not a partially used one, lol. (Apparently some people get crafty)

It apparently is noticeable as soon as you start the spool and any reputable store should recognize the problem and replace the bad thread.
