That's the exact same thing that happened to me with Connecting Threads' thread. Didn't matter if it was a bigger needle, smaller needle, brand new needle, etc.
eta: when I had this problem I immediately stopped using the CT thread and put some old junky C&C thread in to finish my project, and it did fine. So I don't think it was anything other than the thread itself.
