Thank you so much for putting in the time - I will get the machine out again today and see if that is the problem. Will post what I find ASAP...

This is what I was referring to in my reply also. I found a picture that explains it better. There are grooves on the underside of the needle plate. The hook (A2 in the pic) needs to be lined up between the grooves. Check that it was not turned when you were working on it.
