If the foot goes around this particular section, try flipping it over and starting from the end that messed up?? Sew up to the area that messes up. Stop, flip squares, sew only where you had stopped. ??? might help?

I would have done what you did. Get out my old Singer 201 and watch it sew perfectly.

My Viking does not sew bulky seams, but my "tank", my 401 does without any trouble.

Perhaps using a walking foot would help?

Well, a walking foot might solve the problem, but it did not "invest" in one for the BL, my Viking has every foot created for it.....
The dealer used to be near, but has moved about 22 miles away...so one day, maybe next week, I will call, then pack up and see how she handles this situation...better not try to sell me a " upgrade"!!!!
